Thomas Ian Nicholas as Robin because I couldn't see him as being physical enough, whereas Jared Leto was a little ripped... Then again, I didn't think Toby McGuire looked very physical, and he's gonna be Spiderman.
On second-second that, Micheal Keaton didn't strike me as very physical, either.
Plus after "Kid in King Arthur's Court" Thomas Ian Nicholas is still in my movie penalty box...he has penance before I cast him in any starring roles (American Pie helped, but hasn't made up for it..watch Kid in King Arthur's Court...you'll see).
Another thought: Jack Black as Penguin?
